Too TALL, does rub when you hit big enough bump.

Correct size 235/40/17

Does a 215 x 45 17 work, I see on the comparison charts its slightly taller, which would make it slightly taller geared.

Yes. 215 works really well with the stock wheels specially if you a have the 6 speed manual. Your speedo will be off a bit about 2% but you'll cruise at lower RPMs in the highway and gain a couple extra MPH in second if doing autocross.

What's remarkable is the the 215 x 45 is taller than the 235 x 40, before I order these tyres I need to be 100% sure that the 215 doesn't rub.

Is not the sidewall height that will rub is the tire width. Unless you go to a crazy tall profile tire. Stock wheels and suspension you could even fit a 225/45 with no rubbing. This are 215 pilot super sports on 7.5 width rims.

My wife has 215/45/17 on her car, works great.
Many do run 225/45/17, that is about as tall as you want to go.

I suspect the writer is talking about mounting these tires on the stock Mazda rims, based on the other thread. Those are 7 or 7.5 width, aren't they? Will these tires work on them?

The wider the tire on that stock 7 inch rim, the sloppier it gets. Stock class guys do it all the time and what they do to compensate as best they can is run higher tire pressure to try to get the most from the tire when not ideally supported.
